Electric vehicle battery longevity remains one of the biggest talking points around long-term ownership, especially for high-mileage vehicles. This Ford F-150 Lightning provides a useful real-world example of just how far an original pack can go before finally needing major attention.
The truck recently arrived at a garage with nearly 234,000 miles on the odometer and a failed high-voltage battery pack. Judging by its cracked glass, dents, and other visible wear, those miles don’t appear to have been especially gentle.
Out of Spec Renew identified the truck as a Standard Range F-150 Lightning and documented the battery replacement process in detail. Rather than fitting a brand-new pack, the shop installed a used Standard Range battery to keep repair costs under control.
Considering the mileage, the original battery had a remarkably long service life. The truck’s condition also suggests it was treated like a workhorse rather than a pampered commuter.
One Module Had A Major Imbalance

Diagnosis showed a significant problem inside battery module number four. Out of Spec Renew measured a roughly 317-millivolt imbalance, with most cell groups sitting around 3.7 volts while one had fallen to approximately 3.34 volts.
The shop estimated that the healthier cells were around 60% state of charge, while the weak group may have been closer to 10-15%. The exact cause wasn’t confirmed, although a weak internal short was suggested as one possibility.
Replacing only the failed module was theoretically possible. The problem was finding another module with a similar capacity and state of health to the rest of a battery that had already covered nearly a quarter-million miles.
A Used Pack Made More Sense

Because used Lightning battery packs are relatively obtainable, the shop decided a complete replacement pack was the more practical route. The donor battery wasn’t perfect, though, as some connectors and a coolant fitting were damaged.
Those parts were transferred from the original battery before installation. The replacement pack was then checked with diagnostic equipment to confirm that its cell voltages looked healthy.
Removing the old pack required disconnecting the 12-volt system, high-voltage service connection, coolant lines, electrical connectors, and underbody protection. Once everything was disconnected, only eight main bolts held the battery to the truck.
The Lightning Lives To Drive Another Day
After installation, the truck powered back up and showed a 69% state of charge. Most of the diagnostic faults appeared to be linked to a severely weakened 12-volt battery that repeatedly died whenever the truck was shut off.
A parking-brake warning remained, but the high-voltage battery replacement itself appeared successful. Out of Spec Renew still needed to reinstall the skid plates, top off coolant, and replace the failing 12-volt battery.
For an EV whose battery pack is often treated as the component most likely to define its useful life, nearly 234,000 miles on the original unit is a notable result. This Lightning may look thoroughly used, but with another battery underneath it, its working life may be far from over.
